hi dave, i just print out gears on paper and glue to quality ply. I cut in between the teeth with a band saw close to the line then use a small tabletop 1" belt sander to sand to the line, ie till the line just disappears. I use a scroll for the internal design cut outs.

dreaming of cnc cutter, looking at designs now to make one.  ;D
